Stiff Front Brake Lever (Hydraulic Conversion)

Hey Everyone,

So last thursday I swapped my entire front-end for a 2004 Blaster. I picked everything up (minus the master and new rotors) for $150.

Since I had no way to keep the line from going into the steering shaft, I had to zip-tie it loosely to stay in place.

The calipers are OEM Nissen's from a Blaster.

More pink shock and hydraulic goodness.

The swap was pretty straight-forward since I just bolted the entire control arm assembly to the frame.
Now the master cylinder I used was this:
7/8" Brake Master Cylinder, ISSYAUTO Clutches Replacement for Honda TRX 250 (Recon 250): $18.

I bled the air out of the lines using gravity, the good 'ol pump and bleed method, and just keeping a constant flow to the master cylinder.

While the brakes do work, the lever is VERY stiff, like a 65 year old pumped up on Viagra.
I did notice there's no plunger or spring inside to boost the pressure.
I also didn't measure the ID of the reservoir, so perhaps it's too large.

Is it possible that I'm only compressing the fluid enough to move the pistons?
I had to ninja grip it a few times on Saturday and that scared the crap out of me.

If this is wrong (which it probably is), what master cylinder should I go with?
I believe I have an older Warrior or Banshee reservoir laying around without a lever.

How do you know about 65 year olds on Viagra:rolleyes: .i think the bore size is probably wrong.try the warrior one.think the calipers are t he same.so master should work.did you have good flow. Out when bleeding brakes?

The flow was real nice. I was able to have a constant stream come out when I pulled the lever. I keep clear plastic hoses for that exact reason.

But correct me if I'm wrong, aren't motorcycle and ATV master cylinders supposed to have a plunger/spring to boost the pressure.
 
You have a plunger and spring inside master.asked about the flow to see if there was resistance in a line or something(clasped line at crimp) or kinked

Nope. No kinks or anything. The Galfer Lines are brand new and because of having to make lines in the past and accidentally kinking it, I learned to NEVER make that mistake again.

It was a 1999 Buick Regal and I had to do the rear brake lines, because Pennsylvania.
Well, the shop I worked at gave me this really crappy brake line that was so soft, that when I flared it, I actually didn't need my tool; just a 12mm wrench and a pair of channel locks. I kid you not.
I bent the lines that I needed to and installed them. I bled the brakes but got NO fluid out of the driver's rear. I took a gander and I managed to kink the brake line on that side.
So I found out my boss ended up buying a 100ft spool of this sh*t for like $20. I threw it away and made him buy good brake lines, you know, the kind that is a $1/ft.

Yep if you don't have a bender. Bend it against something round so it don't kink as easy
 
A master from a YFZ450 fuel injected is the best you can get.
Very common mod on Banshees
The Warrior one will work fine also.

Is a TRX250 a trail quad? Or you talking a 250R?

It's a Honda Recon 250 master cylinder. It's a sport utility quad. The old lady has one, so I might hold onto this master cylinder for her.
 
That's what I'm thinking. I was going to mess around with it on Sunday, but it depends if it's crappy out or not.
If it's nice, I'm taking the WR out because I need some "me time."

Unfortunately the girlfriend doesn't live with me right now. I told her once she gets her credit debt in check, then she can move in. I want her to be financially independent of me in case, God forbid, something were to happen.
