    Need help on next upgrade

If you're looking for more power, go with a +3mm crank. You shouldn't have to have the cases machines for it I believe. +4mm you do. Porting the cylinder is going to be the best bang for the buck. I'm a fan of Herrjugsracing in CA if you're on the west coast. If you're mid-west, place a call...

    Need help on next upgrade

You didn't mention a budget in your post so I figured I'd throw the most expensive parts out there. Anyways, works shocks are always a good choice. I'm running those on my bike now.

Depends what kind of riding you do. I'm a big fan of suspension components. Nothing beats the feeling of riding the dunes/rough terrain and soaking up big ruts/dips without worry. Beef up the front end. Elkas, +2+1 Laegers a-arms. You decide.

Bog when wide open only and slow return to idle after rev

You would be correct. Cleaning the carb isn't going to fix your float issue. Read here:http://www.blasterforum.com/threads/float-heights-and-how-to-adjust-them.50565/

Pro Circuit exaust still leaking from header

Could be a couple things. How's the reeds? Jetted correctly? Double check float level. Carb could be dumping extra fuel into the cylinder and leaking out the exhaust. scrape some off and smell it. Is it 2-stroke, or gear oil. Worst case could be a crank seal going out. Far and few between...

    No idle, stuck wide open?

better get used to going left all the time then. When the bike is idleing, pay attention to the wire mess under the tank. Follow the kill switch wire, throttle cable, etc... and see if any of them are chaffed, or broken. Take the front plastics off. It'll make it easier to work around and see.

    Heavy engine vibration

is it a vibration or more of a knocking or slapping sound? You think it's vibration, but what you describe sounds more of piston slap/knocking. Any chance of a video? Post it on FB, or upload it through YouTube.

2004 blaster run on just gas

How'd you perform the test? What type of gauge did you use? How much does piece of mind mean to you? When you pull off the cylinder, you'll see if the piston chipped away, or broke off into pieces. Chances are if it did break off it shot out the exhaust pipe. Double check if you want to insure...

what about nerf bars? Aftermarket valve stems are lighter then stock. Those affect tire rotation. Easier the tires role, the faster you'll go.

    No idle, stuck wide open?

You gotta stop guessing and do an actual test. Just looking at the bike won't show you where a leak is. If you don't wanna build a tester or order one from AWK, then start the bike, grab some starting/brake cleaner and spray around the entire engine. If it revs up at a certain spot, you've found...

    Top and Bottom End Cost

It happens. It's all part of the game. You win some and lose some. But like the old saying goes, you gotta pay to play. Go on and talk to him. You and he both know $1200 is a lot for a simple rebuild. Ask him to throw in some cylinder work. Either a play port, or a milled head.
